What is a gang sheet?

A gang sheet is a single sheet — or a length of roll — that carries many different designs printed together in one pass and cut apart afterwards. How tightly those designs are packed is where a DTF print shop makes or loses its margin.

The definition, without the jargon

"Ganging" jobs is an old print-industry habit: instead of printing one order at a time, you group ("gang") many orders on the same physical media and run them together. In direct-to-film (DTF) printing, the media is a roll of PET transfer film. The printer lays down CMYK ink and a white under-base, the film is powdered and cured, and the finished transfers are cut apart and pressed onto garments.

The gang sheet is that combined layout: fifty logos, twelve name tags and a batch of left-chest prints, all on one stretch of film. One print run, one cure cycle, one invoice's worth of material — instead of fifty tiny jobs each wasting the width of the roll.

Why gang sheets exist: the cost mechanics

DTF film is bought by the metre, and ink — especially white — is one of the biggest running costs of the process. Every square centimetre of film that goes through the printer empty is money spent on nothing. That gives gang sheets a simple economic job:

  • Fill the width. A 60 cm roll printed with a single 10 cm design wastes over 80% of the printable width on that pass.
  • Shorten the run. The tighter the packing, the fewer metres of film a batch of orders consumes, and the less time the printer and dryer spend on it.
  • Price with confidence. When you know exactly how much film and ink a layout uses, you can quote per piece instead of guessing a flat rate. Software that measures ink coverage per channel (including white), film area and adhesive on the actual layout turns quoting into arithmetic.

Rule of thumb: packing efficiency is margin. If two shops charge the same per transfer but one fits 15% more pieces on the same metre of film, that shop pockets the difference on every single run.

Rectangular packing vs true-shape nesting

Most free online gang sheet builders place designs by their bounding box — the smallest rectangle that contains the artwork. That is fast and simple, but a curved logo, a script name or an L-shaped graphic reserves its whole rectangle, including the empty corners.

True-shape nesting works on the real outline instead. Each piece gets a mask built from its alpha channel, and the nesting engine places pieces along that outline with 0, 90, 180 and 270 degree rotations. Concave shapes slot into each other: a crescent can wrap around a circle, a script word can sit inside the notch of the design above it. The result on a typical mixed batch is measurably more pieces per sheet — the exact gain depends on how irregular the shapes are, which is precisely why rectangle packing leaves film empty on shaped artwork.

Nesting also has a speed dimension. Finding the truly optimal arrangement is computationally hard, so practical tools offer strategies — fast, balanced or best — trading seconds of computation for percentage points of film.

The white under-base

On dark garments, colour ink needs a layer of white behind it or it disappears into the fabric. A gang sheet workflow therefore has to generate a white channel: an under-base built from the artwork itself, with control over density, an optional second pass for opacity, and a choke — the white layer pulled in slightly from the colour edge so no white halo peeks out around the printed transfer. Good software computes that choke adaptively per design rather than applying one global value to fine text and big solid shapes alike.

From gang sheet to cut pieces

Printing is only half the job — the sheet still has to be cut. Depending on the equipment downstream, a production-ready gang sheet carries:

  • Registration marks for optical alignment on the cutter;
  • Fotoba bars for automatic roll cutters that slice by detecting printed bars;
  • QR codes and barcodes per sheet and per piece, so the shop floor can match a stack of cut transfers back to the right order;
  • a cut contour that follows the real outline of each design, exported as a named spot colour with overprint — the format a cutting plotter expects to find.

A typical gang sheet workflow

  1. Import the artwork. Transparent PNG is the DTF standard, but JPG, TIFF (CMYK included), SVG and multi-page PDF turn up daily. Identical pages should merge into a quantity, not into duplicates.
  2. Pick the media. A material preset defines roll width, margins, gutter between pieces, bleed, and the maximum segment length the printer can handle.
  3. Nest. The engine fills the sheet by real shape and lists anything that did not fit.
  4. Export for the RIP. PDF, PNG at print resolution, or separated TIFF carrying CMYK plus the named white ink — together with the cost report for the job.

Shops running volume automate the loop entirely: a hotfolder picks up files as they land (with the quantity read from the file name), CSV order import brings in file, quantity and customer in one go, and saved jobs re-export in batch.

Gang sheets vs imposition

If you come from offset or digital commercial printing, a gang sheet will remind you of PDF imposition — arranging pages on a press sheet. The difference is the unit of work: imposition arranges pages of a document in a fixed grid (booklet, n-up, step-and-repeat, as tools like Imposer Pro do), while gang sheet nesting arranges independent shaped graphics as tightly as geometry allows. Frequently asked questions

How many designs fit on a gang sheet?

As many as the nesting allows. With rectangular packing a 60 × 100 cm sheet might carry 40 medium transfers; true-shape nesting on the same sheet often fits 10–30% more, because concave designs interlock instead of each reserving its full bounding box.

Is a gang sheet only used in DTF printing?

No. The same idea — many designs printed together on one sheet or roll, then separated — is used in DTG, UV DTF, sticker and label printing, and traditional screen printing film. DTF made the term popular because film is bought by the metre and waste is immediately visible in the margin.

What file formats are used to build gang sheets?

Transparent PNG is the most common input because its alpha channel defines the artwork outline. Professional tools also accept JPG, TIFF (including CMYK), SVG and multi-page PDF. Output for the RIP is typically PDF, PNG at print resolution, or separated TIFF with CMYK plus a named white ink channel.

What size is a gang sheet?

Whatever your printer takes. Common DTF rolls are 30 or 60 cm wide, with the sheet length limited by the printer's maximum print length. Roll-fed software splits long layouts into segments no longer than that maximum and trims each segment to the length actually used.
